Did you check the pushrod length carefully? Early models used a 8.152 pushrod while yours is a 8.182. There is only .030 difference in the two and it would be easy to miss that and it would probably almost work, leaving just enough clearance for an annoying tick. I guess it would also be possible that your lifter got damaged in the meley, but I'm thinking short pushrod.
